These sensors use extremely thin sensing layers deposited directly onto substrates such as metals, ceramics, silicon, and advanced composite materials. Their small size, low thermal mass, and close contact with the measurement surface allow them to provide fast and minimally intrusive measurements. A major advantage of these sensors is their ability to operate across harsh thermal conditions while maintaining compact dimensions. Thin films can be fabricated using processes such as sputtering, physical vapor deposition, photolithography, laser patterning, and other microfabrication techniques. These processes allow manufacturers and researchers to precisely control sensor geometry, material thickness, and electrical characteristics. Recent research has also explored metals, metal oxides, carbon-based materials, polymers, and two-dimensional materials to improve sensitivity, flexibility, stability, and integration. The selection of sensing material is particularly important because high temperatures can cause oxidation, diffusion, grain growth, agglomeration, and changes in electrical resistance.

High-temperature temperature sensing represents one of the most important applications for thin-film technology. Platinum, platinum-rhodium, palladium, iridium, tungsten, and ceramic-based materials have been investigated for demanding temperature measurement applications. Research has demonstrated platinum and tungsten thin-film resistance temperature sensors capable of operating up to 1000°C, with specialized multilayer structures designed to reduce degradation and maintain electrical stability. Thin-film thermocouples have also been investigated for semiconductor processing and rapid thermal processing applications, where minimizing thermal disturbance while maintaining accurate measurement is essential. NIST research has examined platinum, palladium, rhodium, and iridium thin films for high-temperature thermocouple applications.

Aircraft engines, rocket propulsion systems, thermal protection structures, and hypersonic vehicles experience extreme thermal and mechanical conditions that require real-time information about component performance. NASA has developed multifunctional thin-film sensing technologies for aerospace environments capable of measuring multiple physical parameters at temperatures reaching approximately 1100°C.

Another important application area is industrial process monitoring. High-temperature furnaces, metal processing equipment, ceramic manufacturing systems, and energy-generation equipment require continuous monitoring to maintain product quality, operational efficiency, and equipment safety. Thin-film sensors can be placed close to critical surfaces to provide localized measurements that help identify thermal gradients, excessive temperatures, mechanical stress, or changing operating conditions. Their small footprint also supports integration into compact monitoring systems and smart industrial equipment.

Technological development is also improving the integration of thin-film sensors with MEMS and semiconductor platforms. Their compatibility with microfabrication techniques enables sensors to be incorporated into miniaturized devices, enabling more sophisticated monitoring systems. Recent work on MEMS-compatible high-temperature sensors demonstrates the potential for integrating sensing elements with advanced electronic architectures while maintaining performance at elevated temperatures. This development could support applications in microreactors, advanced manufacturing equipment, propulsion systems, and other compact high-temperature systems.

Despite their advantages, Thin Film Sensors For High Temperature face challenges related to long-term durability, material degradation, thermal expansion mismatch, oxidation, adhesion, calibration drift, and manufacturing complexity. At extreme temperatures, differences in thermal expansion between the sensing film and substrate can create mechanical stress and affect measurement reliability. Protective coatings, diffusion barriers, refractory materials, optimized deposition techniques, and high-temperature stabilization processes are therefore becoming increasingly important. Research into advanced ceramic and nanomaterial systems is helping address these challenges and expand the usable temperature range of thin-film sensors
